Combat Pipeline Corrosion Through Adequate Surface Preparation

Pipeline corrosion is one of the most costly and consequential challenges in the energy and process industries. The failure of a buried or above-ground pipeline can mean environmental contamination, unplanned shutdowns, and significant remediation costs. Yet corrosion is preventable — and the most critical factor in effective corrosion prevention is surface preparation.
Why Surface Preparation Is the Foundation of Pipeline Integrity
A coating system is only as good as the surface it is applied to. Research consistently shows that premature coating failure — the primary precursor to corrosion — is more often caused by inadequate surface preparation than by coating material failure. This is not a new finding, but it continues to be underappreciated in maintenance planning and budgeting.
The two critical parameters of surface preparation are:
- Cleanliness: Removal of rust, mill scale, contamination, and previous coatings to the specified level (typically Sa 2½ / SSPC-SP10 for protective coating applications)
- Anchor profile: Creation of a surface roughness that provides mechanical adhesion for the coating — typically 65–85 µm Rz (2.6–3.3 mil) for industrial protective coatings
If either parameter falls short of specification, coating adhesion is compromised and service life is reduced.
The Limitations of Conventional Pipeline Preparation Methods
Abrasive blasting is the benchmark method for achieving Sa 2½ with the required anchor profile. But for pipeline maintenance — particularly on in-service buried or partially buried pipelines — blasting presents serious practical limitations:
- Containment structures required for above-ground exposed sections
- Waste abrasive collection and disposal in environmentally sensitive areas
- Operational restrictions near populated areas or water crossings
- Logistical challenges in remote pipeline corridors
- Hot-work permit requirements in classified zones
For excavated pipeline sections in direct maintenance situations, these limitations often make blasting impractical. The result is a compromise on preparation quality — and therefore on the expected performance of the recoating system.
